Before I started helping her she had a gas cap replaced, then the MAF, O2 sensor replaced. Now we have to get an emissions test done, and I’ve been trying to pin point the cause.

The Vibe's headlight housing rubber boot is about 1cm deep and fits perfectly over the barrel of the halogen bulb. The assembly I used only had about 2mm of space on the barrel, which required folding and flexing the rubber boot to make it fit.
Final Thoughts
Fortunately the rubber boot is very flexible (at least in the summer). So if anyone has additional information on prevention or slowing down of the corrosion in this problem area, I think it would be helpful to the Vibe community The plastic cladding is held in place with round plastic "plugs" on the bottom and interior trim clips along the inside, both of which are reusable.
